    The application of face gear drives, which have been used recently instead of bevel and hypoid gears for helicopter transmission, has resulted in renewed interest in such drives. A helical pinion must be utilized to change the composition of the contact surface freely. In this work, the problem of where to place the pinion with respect to a gear is solved by defining a reference point. The effect of the helix angle on the composition of the surface contact lines is clarified. A geometric design method that recognizes meshing singularity is proposed. Two unique lines on which specific sliding becomes infinite are regarded as design indexes. Results show that the contribution of the surface contact lines changes significantly depending on the helix angle, and the offset distances influence the effective tooth width of the gear.

    A method for remanufacturing pinion member of large-sized skew bevel gears using a CNC machining center and respecting an existing gear member is proposed. For this study, first the tooth surface forms of skew bevel gears are modeled mathematically. Next, the real tooth surfaces of the existing gear member are measured using a coordinate measuring machine and the deviations between the real and theoretical tooth surface forms are formalized using polynomial expression. Moreover, the tooth contact pattern and transmission errors reflecting the deviations of the tooth surface forms of the gear member are analyzed, and the tooth surface form of the pinion member that has good performance mating with the existing gear member is designed. The pinion member was remanufactured by swarf cutting using a CNC machining center. The gear member is also remanufactured using this method in order to apply to the case where pinion member exists in reverse or both gear and pinion members do not exist. The tooth surface form deviations were detected, and the experimental tooth contact pattern of the pinion and gear members was compared with analytical one. The results showed good agreement.     Double-helical gears are usually manufactured using special type of machine tools, such as gear hobbing and shaping machines. In this paper, a manufacturing method of double-helical gears using a CNC machining center instead of the special type of machine tools is proposed. This manufacturing method has the following advantages: (i) the tooth surfaces can be modified arbitrarily, (ii) all we have to do in gear machining is only one machine setting, (iii) the hole and blank diameter and so on except the tooth surface can be also machined, and (iv) the auxiliary apparatus, special type of tools, and special type of machine tools are not needed. For this study, first the tooth profiles of the double-helical gear were modelled using a 3D computer-aided design system and the gear was machined using a CNC machining center based on a computer-aided manufacturing system. Next, the profile deviations, helix deviations, pitch deviations, and surface roughnesses of the manufactured double-helical gears were measured. Afterwards, the relationship between the tool wear and life time of the end mill were made clear. Finally, this manufacturing method was applied to the gears for a double-helical gear pump. As a result, the validity and effectiveness of the manufacturing method of double-helical gears using a CNC machining center were confirmed.

    Large-sized spiral bevel gears are usually manufactured based on a cyclo-palloid system and have equi-depth teeth as well as a face hobbing system by a continuous cutting procedure using a special generator. It has been possible to machine the complicated shape because of the development of a multi-axis control and multi-tasking machine tool.The manufacturing method of the gears has been proposed using this development process. In this method, the spiral bevel gears are modeled based on a CAD system and are machined based on a CAM system. In this paper, the cutting performance in machining of the large-sized spiral bevel gears using the multi-axis control and multi-tasking machine toolis investigated. As a result, the relationship between the tool life of end mill and gear accuracy were made clear. The surface roughness and tool mark of the machined gears were compared with those using the special generator. © (2014) Trans Tech Publications, Switzerland.

    Straight bevel gears are widely used in the plant of large-sized power generation when the gears have large size. The purpose of this study is to manufacture the large-sized straight bevel gears with equi-depth teeth on a multitasking machine. The manufacturing method has the advantages of arbitrary modification of the tooth surface and machining of the part without the tooth surface. For this study, first, the mathematical model of straight bevel gears by complementary crown gears considering manufacture on multitasking machine is proposed, and the tooth contact pattern and transmission errors of these straight bevel gears with modified tooth surfaces are analyzed in order to clarify the meshing and contact of these gears. Next, the numerical coordinates on the tooth surfaces of the bevel gears are calculated and the tooth profiles are modeled using a 3D-Computer-Aided Design (CAD) system. Five-axis control machines were utilized. The gear-work was machined by a swarf cutting using a coated carbide end mill. After rough cutting, the gear-work was heat-treated, and it was finished based on a Computer-Aided Manufacturing (CAM) process through the calculated numerical coordinates. The pinion was also machined similarly. The real tooth surfaces were measured using a coordinate measuring machine and the tooth flank form errors were detected using the measured coordinates. As a result, the obtained tooth flank form errors were small. In addition, the tooth contact pattern of the manufactured large-sized straight bevel gears was compared with those of tooth contact analysis. The data showed good agreement.

    The precision cutting of a molding die is realized using a square end mill on a 5-axis control machine. In this study, first the tool setting errors are analyzed and the compensation method of the errors is proposed. The effectiveness of compensation in precision cutting is confirmed. Next, the form accuracy of the spiral tool pass is compared with contour one in precision cutting of a spherical surface. Finally, the molding die with spherical surface is manufactured using a square end mill made out of single-crystal diamond based on the results of the compensation of the errors and the comparison of the two tool passes, and the form accuracy and surface roughness of the molding die are measured.

    Turbine engines have been used as high reliable, safe engines in airline transportation. Safety is the most important factor in the social use of aerial robots. We started research on Aerial Cargo Robots (ACR) in 2004. The first flight of an ACR prototype was successfully achieved on November 22, 2005. The ACR prototype consists of a flexible airfoil, twin micro-turbo-jet engines and a gravity center control unit. The ACR meets the following requirements for safety: touchable, i.e., without propellers or rotors
    a low sink rate the same as a parachute, i.e., below 1.0 m/sec
    a low stall speed, i.e., less than 30 km/h
    and a redundancy arrangement control system. The most important safety specification is the use of a silent turbojet engine for the ACR thruster. This paper reports the results of turbojet engine development for aerial robots.

    A high speed optical clock module using a Vertical Cavity Surface Emitting Laser (VCSEL) and a spherical mirror is developed and this clock module is applied to an array model. The module will be used for Large Scale Integration (LSI) clock distribution. We developed a single module successfully, frequency of which was 39 GHz with a low threshold current. Moreover, we improved an assembly method for the module, proposed an array model design of this module, and assembled the array model. The array model was cut into four pieces. As a result, it was made clear to manufacture the module model by pasting and cutting accurately, and to manufacture a great amount of modules from array module, too.

    In recent years, high accuracy and high efficiency have been required in die and mold manufacturing. The corrective machining to compensate the resulting errors is usually tried at plural times based on the trial-and-error process when the machining is realized in die and mold manufacturing. This corrective machining has an influence on accuracy and efficiency and is an important factor. The measurement system for measuring the forms of die and mold at all times is essential in order to machine the die and mold with high accuracy and efficiency. However, the problems of management and operation errors are found in compensating process of die and mold machining. In this paper, an online machining and measurement system in die and mold manufacturing is developed in order to overcome these problems. In this online system, 2-axis control system is added to a surface roughness measuring instrument, and both NC machining program and measured data are linked and controlled using a same computer. Therefore, the machining and measurement can be recognized for consistent process, and can be realized on the machine. This system has the advantages such as the high accuracy, low-price, and online convenience and so on. The possibility of practical use of this online system was investigated by fundamental experiments.

In this paper, the tooth contact pattern of large-sized spiral bevel gears in this system are investigated analytically and experimentally. First, the tooth contact pattern and transmission errors of such gears are analyzed. The analysis method is based on simultaneous generations of tooth surface and simulations of meshing and contact. Next, the large-sized spiral bevel gears are manufactured and the tooth contact pattern of these gears is investigated experimentally. Moreover, the real tooth surfaces are measured using a coordinate measuring machine and the tooth flank form errors are detected using the measured coordinates. It is possible to analyze the tooth contact pattern of the spiral bevel gears with consideration of the tooth flank form errors expressing the errors as polynomial equations. Finally, the influence of alignment errors due to assembly on the tooth contact pattern is also investigated analytically and experimentally. These analyzed results were compared with experimental ones. As a result, the two results showed a good agreement.

    Straight bevel gears are usually manufactured with various machines and systems, and the tooth profiles are produced by grinding or machining by means of a tool with many cutting edges. In recent years, the straight bevel gear has been manufactured by an end mill using a computer numerical control (CNC) milling machine because the use of the auxiliary apparatus, special cutters, and special machine tools is not needed. Using this method, the gear manufacturing with high accuracy is an important problem. In this paper, the coordinate measurement of the straight bevel gear manufactured in this method is performed and the gear accuracy is evaluated. The tooth profiles of the straight bevel gear generated by a quasi-complementary crown gear instead of a conventional complementary crown gear are introduced. For this study, the tooth profiles of the straight bevel gear were modeled using a 3D computer-aided design system and the gear was manufactured by an end mill using a CNC milling machine based on a computer-aided manufacturing process. Afterward, the coordinates of many points on the gear tooth surfaces were measured at random using a coordinate measuring machine. This coordinate measurement provides the information about the factors related to the gear accuracy such as pressure angle, tooth angle error, workpiece setting angle, apex to back, and so on.     In the manufacture of straight bevel gears, a precision forging method has been mainly used in recent years and the precision forging die has been usually manufactured using electric discharge machining. However, it is difficult to content the high productivity and low manufacturing cost using electric discharge machining because the gears are produced through a process of several steps. In this article, a design and manufacture of a straight bevel gear for a precision forging die by direct milling is developed in order to improve the productivity and manufacturing cost for the gear production. The tooth profile of a straight bevel gear generated by a quasi-complementary crown gear instead of a usual complementary crown gear is introduced. For this study, first the numerical coordinates on the tooth surface of the straight bevel gear were calculated and the tooth profiles were modeled using a 3D-CAD system. Afterward, the direct milling of the precision forging die of the straight bevel gear in the hardened state was carried out using a CNC milling machine based on a CAM process through the calculated numerical coordinates.

    The effect of cutting edge profile on meshing and contact of spiral bevel gears in the Klingelnberg cyclo-palloid system is investigated analytically. The analysis method is based on simultaneous generations of tooth surfaces and simulations of meshing and contact. In this paper, both straight lined and circular arc cutting edges are considered. Using straight lined cutting edges, the functions of transmission errors are discontinuous linear ones and the level of transmission errors become large by alignment errors. The use of circular arc cutting edges enables the absorption of the alignment errors. This means that noise and vibration are reduced substantially. A numerical example was presented based on the analysis method above.

    The contents of the paper cover: (i) computerized design, (ii) methods for generation, (iii) simulation of meshing,. and (iv) enhanced stress analysis of modified involute helical gears. The approaches proposed for modification of conventional involute helical gears are based on conjugation of double-crowned pinion with a conventional helical involute gear. Double-crowning of the pinion means deviation of cross-profile from an involute one and deviation in longitudinal direction from a helicoid surface. The pinion-gear tooth surfaces are in point contact, the bearing contact is localized and oriented longitudinally, edge contact is avoided, the influence of errors of alignment on the shift of bearing contact and vibration and noise are reduced substantially. The developed theory is illustrated with numerical examples that confirm the advantages of the gear drives of the modified geometry in comparison with conventional helical involute gears.     A built-up hob for a screw-compressor rotor is proposed. The hob is composed of cutter blades and a hob head. The blade is cut out from a tempered planar plate of high speed tool steel by wire-cut electrodischarge machining (EDM). During the wire cutting process, the wire electrode has a fixed angle to ensure both the side and the end relief angle of the cutting edge, so that the rake face regrinding sharpens the cutting edge without changing the profile of the rake face. In other words, theoretically, the hob has no accuracy deterioration due to rake face regrinding. The formulae of rack tooth profile are derived from the female rotor tooth profile expressed by numerical formulae. Next, the fundamental helicoid of the hob and the profile of the cutting edge of the blade are calculated. The hob was fabricated and the rotor hobbing was carried out.

    A method for measuring a pinion type cutter using a coordinate measuring machine is proposed. In this method, the cutting edge profile of the cutter is indirectly measured as the intersecting curve between the flank of tool and the cutting face. Left and right side flanks of the cutter are considered to be the tooth surfaces of two different involute helical gears. The coordinates of many points on the tooth surface and the face are measured using a coordinate measuring machine. The tooth surface and the face are estimated from the measured data by the method of least squares. The cutting edge profile is calculated from the estimated tooth surface and the face. The cutting edge is moved helically and it forms the tooth surface of the actual imaginary gear. A pressure angle of this gear can be calculated. Pressure angle error of the pinion type cutter is that of the imaginary gear.

    In this paper, a duplex spread-blade method for cutting hypoid gears with modified tooth surfaces is proposed. The duplex spread-blade method is a rapid and economical manufacturing method because both the ring gear and the pinion are cut by a spread-blade method. In the proposed method, the non-generated ring gear is cut by a cutter in which each cutting edge is altered from the conventional straight line to a circular arc with a large radius of curvature and the pinion is generated by a cutter with conventional straight line cutting edges. Use of the circular arc cutting edges enables the application of the duplex spread-blade method in theory and produces modified tooth surfaces. The main step in this method is the determination of the cutter specifications and machine settings so as to satisfy the duplex spread-blade conditions while taking into account the positions of the tooth bearings. The proposed method was validated by using it in gear manufacture.

    In this paper, an inspection method for detecting machine setting errors such as tool setting and workpiece setting errors in spiral bevel gear cutting in a Klingelnberg cyclo-palloid system is proposed. In this method, the coordinates of many points on the gear tooth surface are measured and a theoretical gear tooth surface expressed as a function of the machine settings is estimated by the method of least squares so that the surface fits the measured data. The deviations of the estimated machine settings from the design settings are considered to be the machine setting errors. The machine setting errors in gear cutting were detected using this method and corrective cutting which compensated for the errors was carried out. As a result, more accurate gears could be obtained.

    A manufacturing method of large-sized spiral bevel gears has been developed using a multi-axis control and multi-tasking machine tool in recent years. As a result of trial manufacturing of large-sized spiral bevel gears in a cyclo-palloid system using a multi-axis control and multi-tasking machine tool, and the surfaces roughness and tool mark of the machined gears were compared with those using a special generator, the surfaces were rough and leprous tool mark occurred. In this paper, the tooth surfaces are polished using a PVA elastic grindstone in order to improve the surface roughness and leprous tool mark. As a result, the surface roughness was improved after polishing although the wear and clogging of the elastic grindstone occurred.

    The purpose of this research is to develop a high-performance face gear set for aircraft. The geometrical design method of the face gear has already been proposed, and how to decide an effective engagement area under the design parameter has been clarified. A numerical example is presented based on the proposed method. Before machining test, the modified-tooth was decided by the developed Tooth Contact Analysis (TCA) program in order to control the tooth contact pattern. The influence of alignment error of each axis of gear was investigated using TCA. The designed modified-tooth was processed by the Multi-Tasking machine. Finally, running test was performed at a pinion rotating speed of 970 rpm. The face gear set can be operated continuously at an maximum load torque 1390 N . m, without any trouble. The transmission efficiency reached 98.9% under maximum load torque. This cutting method of the face gear introduces a new degree of freedom for defining optional shapes of tooth modification.

    The tooth surfaces of face-milled spiral bevel gears are measured using a coordinate measuring machine and real machine settings in gear cutting are estimated from the measured data. Then, the paths of contact and transmission errors are analyzed using the estimated real machine settings. The measured spiral bevel gears are in practical use. This means that the estimated real machine settings can be used in the succeeding manufacturing, and the trial-and-error process can be eliminated. The analyzed results are compared with those of hypothetical gears accurately generated according to the initial machine settings in Gleason's summary.

    In this paper, a duplex spread blade method for cutting hypoid gears with modified tooth surface is proposed. The duplex spread blade method provides a rapid and economical manufacturing method because both the ring gear and pinion ape cut by a spread blade method In the proposed method, the nongenerated ring gear is manufactured with cutting edge that is altered from the usual straight line to a circular are with a large radius of curvature and the circular are cutting edge produces a modified tooth surface. The pinion is generated by a cutter with straight cutting edges as usual. The main procedure of this method is the determination of the cutter specifications and machine settings. The proposed method was validated by gear manufacture.
